How to Install Focus RS Intercooler Properly

A bigger core will not fix a split boost hose, and an intercooler fitted with stressed pipework is a boost leak waiting to happen. If you plan to install Focus RS intercooler hardware at home, treat it as more than a quick bumper-off job. Correct fitment, clean sealing faces and a proper pressure check are what turn an intercooler upgrade into consistent charge-air cooling rather than another fault to chase.

For most Focus RS owners, the job is well within reach with axle stands, decent hand tools and enough space to lay the bumper down safely. The important part is buying for the exact car. Mk2 Focus RS and Mk3 Focus RS intercooler layouts, boost pipes, mounting arrangements and sensor provisions are not interchangeable just because the badge says RS.

Choose the right intercooler before starting

The factory intercooler is designed around factory boost and factory heat load. Once a Focus RS is driven hard, fitted with a calibration, or used repeatedly on a warm day, intake air temperature control becomes more relevant. A quality 70mm core intercooler, or a larger proven application-specific core where the package allows, gives the charged air more area to shed heat before it reaches the inlet.

That does not mean the biggest advertised core is automatically the right choice. A very large core can add weight, complicate bumper fitment and increase pressure drop if its design is poor. On a fast-road Mk3 RS, a correctly designed direct-fit intercooler with smooth end tanks and suitable boost pipework is usually the sensible route. A car running higher boost, used for track work or repeatedly launched and loaded will have more to gain from increased core volume and upgraded hoses.

Check exactly what is included in the kit before the car is stripped down. Some packages retain the standard pipework; others are intended to work with a big boost pipe kit. Confirm whether brackets, silicone couplers, clips and sensor fittings are supplied. If the car has already been modified, check the diameter and routing of the existing cold-side and hot-side pipes too.

Tools and parts worth having ready

Do not start the job with the car balanced on a jack and a missing hose clamp halfway through. Put the intercooler kit beside the car and compare it with the original unit first. You will normally need:

  • Axle stands, wheel chocks and a trolley jack
  • Socket set, extensions, trim removal tools and Torx bits
  • A small pick or flat-blade screwdriver for stubborn clips
  • Penetrating fluid for tired lower fixings
  • Clean rags, brake cleaner and protective gloves
  • A torque wrench where the kit or Ford workshop data specifies one
A second pair of hands is useful when the front bumper comes off, especially if the car has a splitter, Maxton-style styling parts, parking sensors or headlamp washer hoses. Lay a blanket or clean cardboard on the floor before removal. Fresh paint, aged lacquer and gravel rash do not improve from being dragged across a concrete garage floor.

How to install a Focus RS intercooler

Let the car cool and make the front end safe

Work only on a cold engine. The turbocharger, exhaust-side boost pipework and radiator area can hold heat long after a drive. Park on level ground, apply the handbrake, chock the rear wheels and support the front of the Focus securely on axle stands placed at suitable lifting points.

Remove the undertray and any lower air guides needed to access the bumper fixings. Keep screws, clips and bolts organised by area. Focus bumper hardware often looks similar until reassembly, but a long screw forced into the wrong plastic tab can quickly ruin it.

Remove the bumper without pulling the loom

The precise order differs between Focus generations and aftermarket bumper setups, so use the relevant Ford procedure as a reference where possible. Typically, you will remove upper grille-panel fixings, wheel-arch liner fasteners, lower screws and the side retainers where the bumper meets each wing.

Ease the bumper forward rather than yanking it free. Disconnect fog lamps, parking sensors, ambient temperature sensor wiring and headlamp washer pipework if fitted. If there are washer hoses, be ready to cap or raise the line to limit fluid loss. Put the bumper somewhere protected with the grille facing upward.

With the bumper off, inspect the condition of the radiator, air-conditioning condenser and cooling pack. Bent fins are common on cars that have seen years of motorway miles. Carefully remove loose leaves and road debris, but do not attack the fins with a pressure washer at close range.

Remove the standard intercooler and inspect every connection

Before undoing anything, photograph the routing of the boost pipes, hoses and brackets. Release the clips and pull the pipes from the original intercooler. If a hose feels glued on by age and oil film, twist it gently to break the seal rather than levering hard against a plastic or alloy end tank.

Expect a light coating of oil in turbocharged pipework. A small amount is normal, but pooled oil, swollen silicone, cracked rubber or a heavily contaminated hose deserves attention before the new intercooler goes on. An intercooler upgrade is the ideal time to replace questionable clips and tired hoses, not after a boost leak appears under full load.

Remove the original core from its mounts and compare it directly with the replacement. Check bracket locations, inlet and outlet orientation, depth behind the bumper bar, sensor ports and clearance around the air-conditioning pipes. Never force a core into place. If holes do not line up, stop and identify whether a bracket, spacer or component has been installed in the wrong position.

Fit the new core with no pipework tension

Position the replacement intercooler on its supplied or original mounting points. Start all bolts by hand before tightening so the core can settle naturally in the brackets. It should sit squarely, with no contact against the radiator, condenser, bumper reinforcement or vulnerable air-conditioning lines.

Refit the boost pipes and couplers. Make sure each pipe is fully seated past its bead before tightening the clamp. Hose clamps need to be tight enough to hold boost pressure, but overtightening can damage a silicone coupler or distort a pipe end. Align the clamps so their screw housings are accessible later and not rubbing on adjacent parts.

If fitting a big boost pipe kit at the same time, take extra care with routing. The aim is a clean path with no sharp bends, no rubbing on the cooling fan shroud and no load hanging from the intercooler end tanks. On a Mk3 Focus RS, check clearances with the bumper support and ducting in place, not only with the front end stripped bare.

Reassemble, then pressure-test the system

Before refitting the bumper, look over the job from both above and below. Confirm all electrical plugs are connected, every hose is clamped, and no wiring loom or washer line is trapped behind the new core. Refit undertrays and air guides as designed. They do more than tidy the underside - they help manage airflow through the cooling stack.

A boost-leak or smoke test is the best next move. Pressurise the intake tract only to a sensible test pressure for the setup and listen around every joint. Soapy water on couplers can reveal small leaks through bubbles. Do not assume that a car idling smoothly means the installation is sealed; a loose connection may only show itself once the turbo is making proper boost.

Once satisfied, refit the bumper carefully, reconnect all sensors and lights, and check panel gaps before tightening the final fixings. If the bumper will not sit correctly, do not pull it into place with screws. Recheck intercooler position, ducting and any brackets that may be fouling behind it.

First road test and checks after fitting

Start with a gentle drive and bring the car up to temperature. Watch for warning lights, unusual induction noises and coolant-temperature behaviour. Then apply boost progressively in a safe location. A loud whoosh, hesitation, reduced power or a fault code after installation usually points to a pipe that is not fully seated, a clamp that has moved, or an unplugged sensor.

After the first proper heat cycle, let the car cool and inspect the couplers again. Silicone can settle slightly, particularly on newly fitted pipes. Recheck the clamps and look for signs of rubbing around the core, boost pipes and bumper ducts.

If the car is calibrated, an intercooler upgrade can help it maintain more consistent power when intake temperatures rise, but it is not a substitute for a calibration matched to the full hardware package. Likewise, a standard car may benefit from improved charge cooling without needing a map. The right answer depends on the generation, current modifications, intended use and the quality of the parts fitted.

A properly installed Focus RS intercooler should disappear into the background: no leaks, no warning lights, no bumper fitment drama - just cooler charge air when the car is worked hard. Take the extra time to inspect the pipework and test the system, and the next spirited B-road run or track session will be the part you remember.
